Extreme Balconies delivered 159 fully assembled balconies for Cairn Homes at Mill Road, including Ireland’s first offsite manufactured ground floor balcony system. Manufactured and assembled across our Newcastle and Clane facilities, the project significantly reduced site labour, eliminated site welding and achieved exceptional quality throughout.

The Story

Mill Road, Saggart, is a landmark residential development by Cairn Homes comprising 159 apartments across three residential blocks. Extreme Balconies was appointed to design, manufacture and install the complete balcony package, delivering 159 fully assembled balconies, including 12 large dual-apartment balconies spanning approximately 8.5 metres and incorporating integrated privacy screens, aluminium drainage decking and soffits.

The project presented an opportunity not only to deliver a high-quality balcony package but also to challenge traditional methods of balcony construction and installation. The development became the first project in Ireland to successfully utilise a fully offsite manufactured ground floor balcony system, transforming a traditionally labour-intensive construction activity into a rapid, factory-controlled installation process.

The project commenced with the installation of CNC robotic welded balcony stubs between July and October 2025. These components were manufactured with a high degree of accuracy and consistency, ensuring precise installation and alignment for the subsequent balcony works.

The balcony structures themselves were manufactured within Extreme Balconies’ Newcastle facility. Balcony bases and structural components were fabricated under controlled factory conditions before being sent for hot dip galvanising and powder coating. Following the finishing process, the components were transferred to the company’s Clane assembly facility where each balcony was fully assembled.

At the Clane facility, aluminium balustrades, decking systems and soffit panels were installed to create fully finished balcony units before delivery to site. This manufacturing approach ensured that the finished products achieved a level of quality and consistency that would be difficult to replicate through traditional site-based construction methods.

A key innovation delivered at Mill Road was the development of Ireland’s first fully offsite manufactured ground floor balcony system. Traditionally, ground floor balconies are constructed on site, requiring slab preparation, packing to accommodate falls in concrete, installation of balustrades, placement of pedestal systems and the fitting and cutting of decking boards. In some cases, site welding and additional remedial works are required.

These traditional methods often result in lengthy installation periods, increased manual handling, multiple trades working simultaneously and varying levels of finish quality. Ground floor balconies have historically struggled to achieve the same standard of workmanship and consistency as their cantilevered counterparts due to the amount of site work required.

Extreme Balconies developed a fully modular solution whereby the complete ground floor balcony assembly was manufactured and assembled offsite. The finished units were delivered directly to site and installed from the delivery vehicle using the truck-mounted HIAB crane directly into their final position.

This innovation transformed installation durations from several hours per balcony to approximately ten minutes per unit. The solution delivered a 90% reduction in site labour hours and a 90% reduction in manual handling activities. On-site welding was completely eliminated, significantly improving safety and reducing construction activities at ground level.

Perhaps most importantly, the factory-controlled manufacturing environment ensured that the ground floor balconies achieved the same quality, appearance and finish as the cantilevered balconies above, creating a consistent architectural aesthetic across the entire development.

The balcony installation programme commenced in December 2025 and concluded in March 2026. The programme was delivered during one of the wettest periods experienced by the construction industry in recent years. Prolonged rainfall during the early months of 2026 created significant challenges for the main contractor, including delays to scaffold striking and access availability.

Despite these challenges, the offsite manufacturing approach provided programme flexibility and enabled installation activities to proceed efficiently once access became available. The use of fully assembled balcony units significantly reduced time spent on site and minimised disruption to other trades.

The completed balconies provide an important architectural feature throughout the development. Finished in RAL 7006, the balconies contribute a modern and consistent appearance across the three apartment blocks. The twelve feature balconies spanning two apartments create distinctive elevations while integrated privacy screens enhance functionality and resident comfort.

The success of the project was made possible through close collaboration between Cairn Homes, BBA Architecture, TSA Engineers, Barrett Mahony Engineers and Extreme Balconies. Early coordination, design integration and a shared commitment to innovation allowed the team to successfully introduce a new approach to ground floor balcony construction while maintaining programme requirements and delivering exceptional quality.

Mill Road demonstrates how modern methods of construction, offsite manufacturing and collaborative project delivery can transform traditional construction activities. By moving manufacturing activities into controlled factory environments, the project achieved higher quality standards, improved safety, reduced site labour requirements and significantly accelerated installation times.

The project establishes a new benchmark for balcony construction in Ireland and demonstrates how innovation within the steel and architectural metalwork sector can deliver measurable benefits for clients, contractors and residents alike.

Balcony structures were fabricated, galvanised, powder coated and fully assembled before arriving on site ready for installation. This reduced site activities, improved safety and provided programme certainty during a period of exceptionally poor weather conditions.

Architecturally, the completed balconies make a significant contribution to the development, with the RAL 7006 finish, feature dual-apartment balconies and integrated privacy screens providing a high-quality and cohesive appearance.

Through innovation, technical excellence, collaboration and manufacturing expertise, Mill Road has established a new benchmark for balcony construction in Ireland. The project demonstrates how offsite manufacturing can improve quality, safety and efficiency while delivering outstanding architectural results, making it a deserving recipient of the Architectural Metalwork – Balconies & Façades Award.
