The Story

In response to the growing threat of coastal erosion around Ireland, Midland Mould & Engineering was approached by Ready Mixed Concrete Ltd to design and manufacture a series of specialist steel moulds for the production of precast concrete tetrapods. While the project centred on the fabrication of steel moulds, its ultimate purpose was far greater: to contribute to the protection of Ireland's coastline against the increasing impacts of climate change, rising sea levels and more frequent severe storm events.

Tetrapods are widely recognised as one of the most effective forms of coastal defence infrastructure. Their distinctive four-legged geometry allows them to interlock when placed together, creating stable coastal barriers that dissipate wave energy and reduce erosion. Producing these complex concrete units, however, requires highly accurate and durable moulds capable of withstanding repeated casting cycles while maintaining consistent dimensional accuracy. This challenge formed the foundation of the project.

From the outset, Midland Mould & Engineering worked closely with the client to understand the functional requirements of the moulds, the intended production process and the operational demands they would face within a busy precast concrete manufacturing environment. The moulds needed to be robust enough to withstand repeated use, while also allowing for efficient concrete placement, compaction and demoulding. Achieving this balance required careful planning and attention to detail throughout the design and fabrication stages.

One of the primary challenges of the project was the complexity of the tetrapod geometry itself. Unlike conventional precast products, tetrapods feature multiple intersecting limbs extending from a central core, creating a shape that is difficult to manufacture accurately. Project Team

Key members of the project team are myself, Paul Finnerty. I would have spent many hours with Ready Mixed Concrete developing a plan and design before moving to the production stage. We also worked closely with the Trimech Group and the expert Skills of Solid Solutions, Technical Consultant, Jack Nicholson. By using the services of Jack, we were able to get a more detailed model and flow simulation of how the mould would behave in real time without the need for having to produce the mould first and finding out the issues later if any. In terms of our own team here, we have a highly talented fabricator Dean Tyrrell, who shaped and fabricated the moulds from start to finish. Dean's extensive experience working on custom projects made him the ideal fabricator for the job. In terms of the cutting and production of each individual part we used our CNC plasma machine under the watchful eye of machine operator Oran O'Connell.
